If I want to flush mount, should I use 1" MDF panel for the front baffle or 3/4" panel is adequate in your opinion? Given that the recess is 1/4" deep.

What I like cabinetmakers to do is to cut a ring that surrounds the baffle cutout both for the midwoofer and tweeter. This ring can be cut from scrap wood, and is only there to provide some extra thickness in the area where the router cuts into the baffle. Glue it in place behind the baffle, and install the T-Nuts or threaded inserts into it.
