hi gang, i've got an extra set of both and am wondering if it's okay use that woofer in such a large box. what's gonna happen?

A Kilomax 15 will work very well in a cabinet the size of the Theater Series four π, as long as the box is tuned to 40Hz. Like the JBL 2226, the Kilomax 15 works in a relatively wide range of cabinet sizes, as long as its tuned to 40Hz. If you tune above this, the response will be peaked and if you tune below, it will be shelved.

This larger chamber is essentially the same cabinet configuration as is used for a sub with the Kilomax 18, Omega 18 or the JBL 2242 or 2245, by the way. It's large, but response is good.

The Theater four π is tuned to 30Hz, so modify the port to tune the box to 40Hz when installing a Kilomax 15. In fact, just remove the port entirely and cut a 5" diameter hole in a 3/4" to 1" baffle instead. That will put you where you want to be.

the 4" round ports in my cabinet have the flanged edge and i cannot remove them without destroying the finish. can i cut this port to a workable length?

You can't form a 4" port to have flat response in this cabinet with a Kilomax 15. Then again, it's not going to be peaky and is going to have shelved response instead, which is a pretty good alignment. If you put a Kilomax 15 in a Theater four π cabinet without modifying the port, the system will have EBS response with a -6dB shelf from 30Hz to 100Hz.

Hey George, try this:
Cut a 5 3/4" round of a matching or same wood then cut a 5" hole in it. Round over both edges.
Cut out the 5" hole in the speaker and trim it out with the ring you made.
Does that increase the length of the port by the thickness of the trim ring? Probably yes but perhaps the round over helps. In any case you could use 1/2 or even 1/4" stock for the ring.
