I've assembled the cabinets, or should I say steamer trunks, and cut the holes for the woofer and horn. I've set the woofer into the baffle and flush with it and right now the baffle tightly fits the woofer. Is there any reason to enlarge the hole and not have the contact?
If I should create a gap do I put dampening in it?
BTW, since there's been discussion of MDF vs. Birch I should let you all know that I found a material called Multi-core which is MDF sandwiched between Birch veneer face and back. "sounds like MDF, wears like Birch (I hope)."

As long as the woofer sits flush against the baffle, and interference doesn't prevent it from sealing flush to the surface, what you have is perfect.
