Hi David,
I used the original sintered bronze bearing and had a nylon idler wheel made around it by a machinist. The edge has a rectangular notch cut into it with slightly tapered sides. I don't remember the exact size of the O-ring. It is about 1/8 to 3/16 inch thick, and when stretched onto the idler wheel, the outside is exactly 2 inches. It needs to be precision-ground before using, and be a final size of 2 inches with a tolerance of no more than plus or minus a couple thousandths of an inch.
The machining was done by a friend of a friend, so cost nothing. You probably know someone who works in a factory with machinists, or maybe someone from a machine shop or other place where a lathe operator may be. Maybe a high school machine shop? I don't know how much a machinist you don't know would charge.
A couple of folks on Lenco Lovers Forum and Vinyl Engine forum have had idler wheels made for O-ring use, also.
