I noticed on the Eminence website where they specify a cut out dimension for the H290 horn of 10.3 inches by 4.9 inches, Yet, the 4 Pi baffle cut out document calls for 9.5 inches by 4.75 inches. Is there an error somewhere? Like maybe in my reading!

The lip on those H290's is so thin, you want as much meat as possible, especially if you route them flush. In fact, we put a half baffle behind the sections that are routed. Anyway, my point is I like to make that cutout as small as possible, which is why the plans show a slightly smaller cutout area.

I've used Wayne's dimensions- works fine. I just put the horn lips on the outside and haven't routed or inset it. Plenty of room for t-nuts inside.

The cutout Eminence suggests is too large. We did a few with the Eminence suggested hole size way back when, and it barely left enough edge to put mounting holes through. So I measured the horn and came up with dimensions that would allow flush fit but still had a maximum size lip. It's 9-1/2" x 4-3/4". Eminence should probably update their spec sheet to use this figure, because 10.3 x 4.9 is neither convenient nor useful. It's too big.

Regarding Horn assembly, I'm worried about driver weight
I just received a pair of PSD2002 and they are heavy!

Is the Horn the only place where the drivers are attached?

The horn is strong enough to support the compression driver with no problems at all.
